I just had the same thing happen to mine. Mine ended up being a manufacturing flaw. If you take the prop and the magent out, run your finger around inside and feel for any imperfections. Mine was a little tiny lump/bubble.

Roger took care of the problems quickly and had me up an running again in a matter of days, great customer service.

I have/had the same problem with a wavebox pump. A new pump is on the way but in the mean time, since the bump was really quite small, I filed it down a bit and the pump now runs OK although not quite as powerfully as my other wavebox.

Are you sure the upper bearing is not stuck to the magnet? This could cause it. Most of the pumps with the swollen plastic were made in the last month so I don't think that is likely the cause.
