I have a 1.5 inch hole and the bulkhead is 1.25 thus leaving a .25 difference. This is for a 3/4 return. I really don't like the .25 difference but I don't know what else to do. Any suggestions? TIA

If I am reading your numbers correctly, that means that when the bulkhead is centered in the hole, you will have 1/16" gap around the circumference of the bulkhead. It will be fine - in fact, IMO, a little bit of wiggle room is a good idea.

I agree with billdogg, you need a little wiggle room. As an example, Bulk Reef Supply suggests using a 45mm hole saw for a bulkhead 42mm/1.65" in diameter. The difference of 3mm is almost 1/8"

Sounds fine to me, also sounds like you have a regular sched 40 bulkhead. If it bugs you that much look into a sched 80 bulkhead diameter to see if it fits better.

i am have same problem and was think of useing some silicone with the bulkhead is this bad to do ?

Yes.

Buy the correct bulkhead. Or drill the correct hole.
