If my sump is 380mm wide, how wide should I get my baffles made, what is the usual gap between baffle and side wall to allow proper silicone adhesion?

assuming glass sump and buying glass baffles then 4-5mm shorter than the inside dimension of the tank is just fine..

Keep in mind that sump baffles aren't subjected to much pressure so the silicone 'seam' is really just there to keep them in place. Assuming glass baffles in a glass sump, I shoot for a 1/8" gap on either end.

correcting.. 1/8" (" inch mark not ' foot mark) pretty obvious but yeah..

I would give the 1/8th foot bead at least a couple days to fully cure.
