what I would do with a 30" sump:

18" for the drains and skimmer
3 baffles, set 1.5" apart
the remaining 7.5" use as your return area.

Doing that should be pretty cheap. Probably $15 to get the glass cut at a glass shop and $4 for a tube of GE Silicone I (window and door)

Checkout this link, Melev's Sump Info (http://www.melevsreef.com/what_sump.html). He makes great acrylic sumps. He talks about the flow and making of sumps. He also has alot of pics of the different sump designs he has made. You are sure to find one to your liking to copy.

Oh, with a fuge?

15" for skimmer/intake
3 baffles at 1.25" apart
7.5" for fuge
1 baffle
5" for return
