how big of a sump would you suggest for a 120 gallon tank.(48x24x24)

I hate to say this but as big as you have room for. This will allow you to increase your total system water capacity. Assuming you are placing the sump below the tank, I would shoot for something between 30-55gallons. If you are remotely located, the sky is the limit.

Thanks for the reply. I could get a deal on a 70 gallon tank. Just wanted to be sure this would be large enough.

Whatever you can fit. If it is under the stand, dont go too tall. Be sure you have room to work and can get equipment in and out. a 40 breeder makes a good sump.

55-75 gallons is nice.....skys the limit is optimal

I have a 25g tank in the stand that i was hoping to use as a sump but from what has been said above i now understand that it is too small. What is the absolute minimum size sump i should have?

IMO, your current sump is about as small as I would go. However, if it has been working for you, than there is no need to change. Adding a bigger sump will increase your water capacity which does have its benefits in maintaining consistent water conditions. It will also afford you more room for equipment, etc.

I have a 125g tank with a 27 gal berlin sump and a 30g refugium, I am fixing to add a 20g tank for frags also tied in to the same system.

I used to have a 100gal with a 50 gallon sump. It was great.

The bigger the sump the better. But that doesn't mean that if you don't have the room for a big sump you shouldn't do one. The larger the sump, the better the advantages it will give the system but if you can only have, say, a 25-gallon sump on a 120-gallon reef, it'd still bring benefits to the tank. The biggest benefit that a bigger sump offers, in addition to making the tank more stable, more place for gear like water pumps, etc., is the additional space available for having a "refugium" where you can grow macro-algae like Chaeto for nutrient export. With the right lighting, even a 25-gallon tank offers room for that.
